The three decoration methods behind most custom sportswear, what each does well, where each fails, and how to pick based on your design, fabric and order size rather than guesswork.
Most decisions about custom uniforms are aesthetic. This one is technical, and getting it wrong is expensive — the method determines what your design can look like, how long it survives, and what it costs per unit. Three methods cover almost all custom sportswear. Here is what each actually does. Sublimation Sublimation turns dye into gas under heat and pressure, and the gas bonds into the fibers of the fabric itself. The design is not sitting on the garment; it has become part of it. What it does well - Unlimited color. Photographic gradients, fades, all-over patterns, as many colors as you want at no extra cost. The other two methods charge per color; sublimation does not care. - Zero hand. Nothing sits on the surface. You cannot feel the design, which means no cracking, no peeling, and no heat trap over the printed area. - Full coverage. Designs can run seam to seam, wrap around sides, cover sleeves. Screen printing cannot go near a seam. - Durability. The design lasts as long as the fabric. It does not wash out or crack. Where it fails - Polyester only. Sublimation dye bonds to synthetic fibers. On cotton it washes out. This is not a preference, it is chemistry — if the garment is cotton, sublimation is off the table. - Light fabrics only. The dye is translucent and adds color to what is already there. You cannot sublimate white onto a navy jersey. Designs are built on white or light base fabric. Use it for: performance jerseys, all-over designs, multi-color or gradient artwork, anything where the design covers a large area. Screen printing A stencil per color, ink pushed through a mesh screen onto the fabric, one screen per color layer. What it does well - Opaque color on dark fabric. Screen printing lays ink on top, so white on black works perfectly — the thing sublimation cannot do. - Excellent unit economics at volume. The cost is in making the screens. Once they exist, each additional unit is cheap. At high volume with few colors, this is usually the cheapest method per unit. - Works on cotton and blends. No fiber restriction. - Color accuracy. Inks are mixed to spec, so brand colors match reliably. Where it fails - Cost scales with color count. Each color is a separate screen, a separate setup and a separate pass. A four-color logo costs meaningfully more than a one-color logo. Gradients are difficult and photographs are impractical. - Poor economics at low volume. Setup cost dominates on small runs. - It sits on the fabric. You can feel it. Large solid areas trap heat, and over years of washing, ink can crack — particularly on areas that flex. - Cannot print over seams. Use it for: logos and text on cotton or dark garments, simple designs in one to three colors, large runs of the same artwork. Embroidery Thread stitched directly into the fabric by machine. What it does well - Perceived quality. Embroidery reads as premium in a way printing does not. On polos, caps, jackets and staff wear, this matters commercially. - Extreme durability. Thread outlasts the garment. It does not crack, peel or fade. - Texture. A dimensional, tactile finish that neither print method can produce. Where it fails - Small and simple only. Every element must be stitchable. Fine detail, thin text and small lettering turn into unreadable thread. As a rough rule, text below about a quarter inch tall will not hold. - No gradients or photographs. Thread is solid color. Shading is faked with color blocking, and it is obvious. - Cost scales with stitch count, meaning with size and density. A large embroidered back design is expensive. - Weight and stiffness. A dense design adds bulk. On lightweight performance fabric it can pucker or distort. Use it for: chest logos, caps, polos, jackets, corporate wear, anywhere the garment is worn off the field. A note on heat transfer and vinyl Three methods cover almost all custom sportswear, but you will encounter a fourth: heat transfer vinyl, sometimes called HTV or heat press. It is worth understanding because it is frequently what you get when someone quotes an unusually low price on a small order. Vinyl is a pre-colored film cut to shape and heat-pressed onto the garment. It has genuine uses: it is economical at very low quantities, it works on dark fabric, and it is how most one-off number and name applications are done quickly. Its limitations are the reason it is not the default for team kit. Vinyl sits on the surface as a distinct layer — thicker and less breathable than screen-printed ink — and it is the least durable of the options here. It lifts at the edges over time, particularly at flex points and under repeated hot washing. On a garment worn and washed twice a week through a season, it will show. For a single replacement jersey mid-season, vinyl is a reasonable answer. For a squad order intended to last, it is not, and a quote that is dramatically cheaper than the alternatives is worth asking about. Samples are available for bulk orders at additional cost, and the cost is typically deducted from the final order if you proceed. What a sample actually tells you that a screen cannot: how the color reproduces in the real material, how the decoration feels on the garment, and whether fine detail held at the size you specified. All three are things people discover after a full run more often than before one. Request a sample specifically when your design has small text or thin strokes, when exact color matching matters, when you are combining methods across items, or when the artwork was approved on a monitor and nobody has seen it physically. How to choose Work through it in this order — each answer eliminates options. 1. What fabric? Cotton or a dark base rules out sublimation. Done. 2. How much of the garment does the design cover? Seam-to-seam or all-over means sublimation, because the others physically cannot. 3. How many colors, and are there gradients? Photographs or fades mean sublimation. One or two flat colors on cotton means screen printing. 4. Where is the garment worn? On the field, prioritize breathability and no hand — sublimation. Off the field, representing the organization, embroidery reads better. 5. What volume? High volume with simple artwork favors screen printing on cost. At low volume, the setup-heavy methods lose their advantage. What each method costs you, and when Cost comparisons between methods are misleading unless you say at what volume, because the three scale in completely different ways. Sublimation is flat. The design is printed and pressed regardless of how many colors it contains. A twelve-color photographic design costs the same to decorate as a two-color one. This is why all-over designs are viable at all — with any other method they would be prohibitive. Screen printing is stepped by color, then flat by volume. Each color is a separate screen, a separate setup and a separate pass. A one-color logo is cheap; a four-color logo costs meaningfully more per unit, and that difference persists across the whole run. But once the screens exist, additional units are inexpensive, which is why high volume with simple artwork is where screen printing wins decisively. Embroidery scales with stitch count. Stitch count rises with size and density, not with color count — an extra thread color is nearly free, but doubling the logo size roughly doubles the cost. A small chest crest is economical. A large embroidered back design is the most expensive decoration on this page. The practical consequence: the cheapest method depends entirely on what you are decorating. A small two-color chest logo on 200 cotton tees is screen printing. The same logo on 20 polos is embroidery. A full-coverage gradient design on 30 jerseys is sublimation, and the other two cannot do it at any price. How each method fails over time Durability is where the differences become visible to the person wearing the garment, usually in the second season. Sublimation does not degrade separately from the garment. There is no layer to fail. The dye is bonded into the fiber, so the design lasts as long as the fabric does. What you will see eventually is the polyester itself wearing — pilling, thinning at stress points — with the design still intact on it. Screen printing fails at flex points. Ink sits on top of the fabric as a discrete layer, and a layer that flexes thousands of times eventually cracks. It shows first where the garment bends most and where heat is highest: under the arms, across the shoulders, at the hem. Hot tumble drying accelerates this dramatically — most screen-print failure that gets blamed on quality is actually a dryer. Embroidery essentially does not fail. Thread outlasts the garment. The failure mode is not wear but distortion: a dense design on lightweight fabric can pucker, and once puckered it does not recover. That is a specification problem at the design stage, not a durability problem. For youth kit, this ranking matters more than it does for adults. Youth garments get washed constantly and frequently incorrectly, so a decoration with no surface layer is a materially better investment. Preparing artwork for each method The same logo file does not serve all three equally, and supplying the wrong thing is a common source of delay. For all three: supply vector artwork — AI, EPS or PDF. Vector scales to any size without degrading. If you only have raster, supply it at 300 DPI at the size it will actually be printed; a 200px PNG pulled off a website will not reproduce. Accepted formats are PNG, JPG, PDF, AI and EPS. For sublimation, work in full color and remember the base fabric shows through. Dye is translucent and adds color to what is already there, so designs are built on white or light polyester. Anything you want to appear white must be left as unprinted fabric. For screen printing, separate your artwork by color and keep the count down — every color is a cost. Avoid gradients, which have to be faked with halftone dots and rarely look as intended. Keep the design clear of seams entirely; screen printing cannot cross one. For embroidery, simplify aggressively. Fine detail, thin strokes and small text turn into unreadable thread. As a rough rule, text below about a quarter inch tall will not hold. Have a one-color version of your logo prepared — you will need it, and making it in advance is far better than having it made for you under time pressure. Mixing methods Combining methods on one order is common and often correct: a sublimated jersey with an embroidered chest crest, or screen-printed tees alongside embroidered staff polos. Each piece gets the method that suits it. The thing to watch is color matching. The same brand color rendered in dye, ink and thread will not be identical — different materials, different light behavior. If exact match across methods matters, request a sample before the full run. Most exceptions come from fabric — a cotton or dark base removes sublimation from consideration regardless of what the garment is for. Questions worth asking before you commit Will this design ever need to go on a different garment? A sublimated all-over design does not transfer to a cotton supporter tee. If the same identity has to work across on-field and off-field items, design a simplified one- or two-color version alongside the full one. You will need it eventually. Is anything about this design likely to change? Sponsor logos change, badges get updated. None of these methods let you modify a decorated garment after production — the change means new garments. Keep changeable elements separable at the design stage. Does exact color matching matter across items? The same brand color rendered in dye, ink and thread will not be identical, because the materials behave differently under light. If a sublimated jersey and an embroidered polo need to match precisely in a photograph, request a sample before committing the full run. Who is washing this? For youth and school programs, assume the care label will be ignored. That pushes you toward decoration with no surface layer, because a hot wash and a tumble dryer are what will actually happen.
